The fill material determines how your plush feels in hand, how it holds its shape over time, and what safety certifications it qualifies for. Here is an honest comparison of the three main fill options used in professional plush production.

PP Cotton (Polyester Fiberfill)

Polypropylene cotton — commonly called PP cotton or polyester fiberfill — is the industry standard and the fill material used in the vast majority of commercial plush toys. It is lightweight, hypoallergenic, non-toxic, and resists clumping when quality fill is used.

Pros: Low cost, widely available, easy to achieve consistent fill density, passes all major toy safety standards, machine washable in finished toys, very lightweight for shipping.

Cons: Can compress and lose loft over years of heavy use. Lower-density fill can make the toy feel limp — quality matters here.

Best for: Most standard plush toy orders — character plush, mascot plush, brand merchandise, collector figures.

Memory Foam Fill

Memory foam fill gives plush toys a distinctly different feel — denser, more substantial, and slow to return to shape when squeezed, similar to the memory foam used in mattresses and pillows.

Pros: Premium tactile experience, excellent shape retention over time, adds perceived value and weight, popular for luxury and wellness-positioned plush.

Cons: Significantly heavier than PP cotton (increases shipping costs), higher material cost, more difficult to wash, not suitable for very small plush due to the density of the material.

Best for: High-end brand gifts, therapeutic or comfort-focused plush, larger desk companions and display pieces.

Bean Fill (Pellet Fill)

Bean fill consists of small plastic or glass pellets that allow the plush to be posed or sat in positions and maintain that pose — the same principle as a beanbag chair. Bean fill is often combined with PP cotton fill (pellets in the base, cotton in the body) to give poseable stability without making the whole toy rigid.

Pros: Creates poseable, balanced plush that can sit upright on their own. Adds a satisfying weight. Popular for collectible figures and weighted plush.

Cons: Small pellets can become a choking hazard if seams fail, so seam strength and material quality are critical. Not suitable for toys intended for very young children without extra safety measures. Heavier than PP cotton.

Best for: Collectible plush, shelf-display figures, poseable characters, weighted anxiety-relief plush (with glass beads).
