Stage 1: Design Finalisation and Pattern Engineering
Before any physical work begins, the approved character design is translated into a technical production plan. This engineering stage is the foundation of everything that follows.
Stage 2: Head Construction
The mascot head is the most complex and time-intensive component to produce:
- Foam base carving: High-density upholstery foam is rough-carved to establish the basic head shape, then progressively refined with finer tools to capture details like snout shapes, cheek contours, and eye socket geometry.
- Structural reinforcement: An internal fibreglass or thermoplastic shell provides rigidity and houses the harness system that distributes the head's weight across the performer's shoulders.
- Surface covering: Patterned fabric is cut and stretched over the foam shell, pinned and hand-sewn at precise tension to create smooth contours and sharp feature lines.
- Feature installation: Eyes (typically dimensional acrylic or vacuum-formed plastic), teeth, horns, ears, and other features are hand-installed and secured.
- Ventilation: Fan units and airflow channels are integrated before the head is closed up.
Stage 3: Body Suit Construction
The body suit is constructed similarly to a high-performance wearable garment. Stretch fabric panels are cut to pattern and sewn with reinforced seams. Internal padding is added to create the character's body silhouette — typically foam padding at the belly, hips, and shoulders. Moisture-wicking interior lining is added for performer comfort.
Stage 4: Hands, Feet, and Accessories
Oversized foam hands are carved and fabric-covered, with finger articulation where specified. Large character shoes are constructed over modified shoe lasts or boot bases, ensuring the performer can walk safely and comfortably. Any accessories — hats, capes, props — are manufactured to match the main costume's materials and colour palette.
Stage 5: Full Fitting and Quality Review
Before shipping, the complete costume is assembled on a fit model of the specified performer size. All components are checked for colour consistency, seam integrity, vision panel clarity, ventilation function, and overall character accuracy against the approved design. Any adjustments are made before the costume is packed for shipment.
